So I go and buy a continuous lighting kit, a beginner 3 light kit with 4500 W - enough to get me started.

However, I made a mistake - I was sure the softboxes had two diffusers, inner and outer. Turns out, they do not, they just have the outer.

Therefore I want to insert one myself. I'm going to get some ripstop nylon and some Velcro, needle and thread... but I'm in need of some information.

1. What should be the minimum distance between the two diffusers to be effective?

2. What should be the minimum distance from the bulbs to the inner diffuser?

The closer to the bulbs the first layer of diffusion material is, the greater the diffusion. Typically, two-diffuser boxes either put the internal diffuser at about the half-way point between bulbs and outer diffuser, or have a length of velcro in each corner so that you can place it where you want. Since you're doing this yourself, I would go for option two for maximum flexibility.
